How is it the 6 person model is lighter and packs smaller than the 4 person?

It isn't. The Big Agnes Big House 6 Tent - 6 Person, 3 Season BAG9997 weighs 13 lb. 11 oz. and has a packed size of 4" x 14" x 26". The Big Agnes Big House 4 Tent - 4 Person, 3 Season BAG0003 weighs 10 lb. 6 oz. and has a packed size of 4" x 14" x 26".

Do you know how I go about replacing the fly on the big house 6 tent?

The fly is not sold separately, but if you contact Big Agnes warranty, they may be able to help you with repair or replacement of your current fly.
